In sandwich panel production, spray foam applications, and injection systems, foam adhesion to the substrate is one of the most critical quality qualification indicators. Effective polyurethane adhesion is created by hydrogen bonding between polymer chains containing urea/urethane groups and polar groups on the metal or facer surface. Any factor that competes with this reaction at the interface—such as water, sheet oil, a very cold conveyor, or an imbalance in gelation catalysts—can damage foam adhesion.

5 Main Causes of Foam–Sheet Separation from a Polymer Engineering Perspective
In many cases, manufacturers assume that foam chemistry is the main reason for separation. In reality, adhesion is a surface-driven phenomenon directly controlled by the physical conditions of the production line:
Cold Metal Substrate or Mold Conveyor
Based on practical and scientific experience, the substrate temperature should be above $16^\circ\text{C}$, with an ideal range of $35-40^\circ\text{C}$. On a cold substrate, the exothermic reaction heat is quickly absorbed by the metal, the blowing agent condenses, and a brittle, partially reacted cold-boundary foam layer forms on the sheet without proper adhesion.
Moisture or Surface Condensation on the Sheet
Substrate moisture should remain below 20%. Even small amounts of moisture at the metal interface react rapidly with isocyanate groups and generate significant $CO_2$. This uncontrolled gas formation creates large interface voids and can lead to complete foam separation from the surface.
Grease, Oil, or Contamination on Galvanized Sheet
Protective oils remaining from the galvanized sheet rolling process act as a strong release layer and prevent hydrogen-bond formation between the foam and the metal substrate. Physical cleaning with suitable solvents, such as alcohol, is essential before the sheet enters the conveyor.
Imbalance Between Gelation and Blowing Catalysts
In a polyurethane foam system, gelation and gas expansion occur in parallel. If gelation catalysis is weaker than the blowing rate, the foam reaches the cold sheet before a strong crosslinked structure is formed, resulting in poor anchoring and weak adhesion to the facer.
Incompatible Facer Surface Energy
Low-surface-energy substrates such as polyethylene films or coated papers are difficult to bond. Polymeric facers may require corona or flame treatment to increase surface polarity, while aluminum facers often require non-corrosive primers to ensure reliable adhesion.
